After a hard day's angle-grinding I am quite delighted with the results! Any tips for getting rid of the little sharp bits aside from a file, some sandpaper and a load of elbow grease?

Get a sanding flap disk fir your angle grinder. Does a great job on it.

A polishing disc will not only remove the rough stuff but you can Polish out any blemishes too. Apparently it removes any numbers that someone may have punched into the kegs  ;)

So this worked a treat - thanks again lads. Just need to go over it all again with some sandpaper to get a uniform finish. Some parts will get more attention than others ;)

I'm trying to decide on the type of insulation to use with the HLT - that shiny stuff or an old camping mat...any ideas?

I used a camping Mat with a shiny background got from Tesco for €3 works great.

Yes but when I did mine I did a mashtun, boiler and hlt. I also used up the left over excess around the house. I picked up a roll of it in Woodies.

if you can reinforce the edges around where you cut for the elements you'll be thankful later.

Just one point about the choice of tape you used, I wonder will it stand up to repeated heating and cooling over time? I bought a large roll of sticky aluminium tape and used that to tape all of the seams on the insulation covers. If memory serves me correctly I also double wrapped the boiler with a lit bit of additional overlap to make it easier to bind the two layers together.
